- 1). Set a small piece of 1/4-inch plywood inside the barrel so it covers the hole. Draw the exact shape of the hole on the plywood with a pencil so the proper cut can be made. Remove the plywood from inside the whiskey barrel.
- 2). Set the sheet of plywood down on a flat surface and line up the blade of a jigsaw with the pencil mark on the plywood. Turn on the jigsaw and cut out the shape so the hole can be patched. Follow carefully along the lines by hand until the proper shape of the plywood is cut.
- 3). Place a tube of silicone sealant into a caulk gun and cut off the tip of the sealant with a utility knife. Press the trigger on the caulk gun and run a thin bead of sealant along the edges of the cut piece of plywood. Run a continuous 1/8-inch thick bead along the edges until the entire perimeter is covered.
- 4). Set the piece of plywood into the opening from the inside of the whiskey barrel and hold it in place so the silicone can adhere to the whiskey barrel. Press down firmly and hold it for at least five minutes so the bond can take place.
- 5). Wipe away any excess sealant with a clean rag. Let it dry overnight before filling the barrel.
